Try, Shimano 7 speed 32/12 CS-HG20-7 cassette on the 8 speed freehub over a shimano 4mm spacer. Shimano or KMG 7 speed chain , Deore hanger and 7 speed rapidfire slm310 shifter. Same overall spacing as the 6 speed. The shifter indexes it correctly. No chainline problems with this set up on my Bewo cd build. Cassette from the woolly hat shop on the bay £10.
I find I only use 3 gears most of the time.

That is the one I will change to if my 11-28 doesn't work out. 7 gears are plenty. For steep hills a double chain ring modification is a good idea. You can buy spiders for your bafang and choose any chainring you wish. I think hammering the chainstay into shape is a good idea if done with a gentle hand.

Had similar issues with the first two rear freewheel/cassettes i tried, chain line way out at the big cog and chain skipping when it got down to the smaller one.

Although now discontinued I was fortunate to track down a few from a bike shop out in portugal.

So what I propose is to obtain and fit a 42t chain-ring which coupled to the 24t gives me 47.6 inches, it's obviously better but doubt if it's going to be enough.
Yes, but don't forget that you will probably regain the use of the other two gears, so you'll have a 42T chainring coupled to the 32T rear cog, for monster hill climbing. Also, once you have your programming cable, you can unleash a few more watts ;)

They usually come from the Bafang factory strangled for power!
