and the apparent inclusion of a cooling fan, which seems to be a desirable feature to look for in a power supply.
The only chargers I had problems with were the ones with fans. The ones without fans don't get hot, so they don't need fans.

just double check what you set it to it might say 42v but might be 42.05 with a decent multi meter

AFAIK there are different current limits on HD controllers: 28A, 30A, which might be altered by complete firmware replacement?

Was the battery sat in a box for a year? If so maybe it needs a balance charge? And a battery boffin. Do both batteries contain the same cell type, are the batteries the same capacity?

Do a bench test and measure the amps drawn from the batteries?

it does the same thing with all 4 batts less amps and less range like a sort of short or bad connection on the controller.

Did he fit the controller himself? I've never seen a HD, but if it's as cramped as the BBS01B, it's easy to pack the wires too tight when reassembling, risking bullet connector connections. Controller and motor should be easy to push together, not forced, rearrange the wires if not. But of course it could be some controller component failure, in which case you'd need help from someone who knows how to test and repair BBS controllers.

Your mate might have to start a thread about how to test and repair his BBSHD controller. Cheaper. @Topdonkey managed to pick out the potting and replace MOSFETs on his BBS02:

i said just swap the controllers over but not opened his old motor so not sure what version it is as the connectors are different.

the new motor never even had a gasket fitted to the controller

Water ingress causing problems perhaps? Maybe dry the controller and the motor bullet connectors? I recently managed to dry out my Canon 650D camera using these dessicant silicone beads, time'll tell if permanent damage has been done to the camera. I should have waited a few weeks and bought the 700D, which is the same camera but weather sealed

Geenbikekit left out the gasket when I bought my spare controller, but they made it right by sending one two weeks later, but it's not rubber. I'll use some heat tolerant silicone over it, to seal.

My spare controller has been sat in a box for about two years. I don't know if it works, but BBS01B controllers are cheaper  Although about two weeks wait of course, for a new one.

you can shunt mod even bosch motors problem is the batts as mine are limited to 20a discharge and no way atm to mod the bms

but if you do this and the batt can only do 30a discharge means fire check the rc lipo vid ;)
